Prediction and Measurement of Microstructure and Residual Stresses due to Electron Beam Welding Process

Electron beam (EB) welding process is characterized by an extremely high power density that is capable of producing weld seams which are considerably deeper than width. Unlike other welding process, heat of EB welding is provided by the kinetic energy of electrons. This paper presents a computational model for the numerical prediction of microstructure and residual stress resulting from EB welding process. Energy input is modeled as a step function within the fusion zone. The predicted values from finite element simulation of the EB welding process agree well with the experimentally measured values. The present model is used to study an axial weld failure problem.

Initiating a Values Based Culture at Track-Type Tractors Division of Caterpillar Inc.

During the early 1990s, the Track-Type Tractors Division (TTTD) of Caterpillar Inc. experienced several challenges. The Division faced increasing global competition in the midst of an economic recession. Although intense plant modernization and reorganization occurred in the five previous years, the business unit was not profitable. In 1993, Track-Type Tractors Division instituted its solution -- a change in its culture. Previously, the culture hindered the division’s ability to move forward. This was revealed in a 1992 review detailing the major obstacles inhibiting management from achieving divisional goals. The division leaders recognized that a change in business philosophy, as opposed to further plant modernization, was required to achieve production goals and stay globally competitive.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Machinability of As-Compacted P/M Parts: Effect of Material Chemistry

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Advanced Computational Methods for Predicting Flow Losses in Intake Regions of Diesel Engines

A computational methodology has been developed for loss prediction in intake regions of internal combustion engines. The methodology consists of a hierarchy of four major tasks: (1) proper computational modeling of flow physics; (2) exact geometry and high quality and generation; (3) discretization schemes for low numerical viscosity; and (4) higher order turbulence modeling. Only when these four tasks are dealt with properly will a computational simulation yield consistently accurate results. This methodology, which is has been successfully tested and validated against benchmark quality data for a wide variety of complex 2-D and 3-D laminar and turbulent flow situations, is applied here to a loss prediction problem from industry. Total pressure losses in the intake region (inlet duct, manifold, plenum, ports, valves, and cylinder) of a Caterpillar diesel engine are predicted computationally and compared to experimental data.

Development of Plasma Spray Coated Cylinder Liners

Improved fuel economy and reduction of emissions can be achieved by insulation of the combustion chamber components to reduce heat rejection. However, such insulation will also increase the operating temperature of the piston ring/cylinder liner interface from approximately 150°C to over 300°C. Since existing ring/liner materials cannot withstand these higher operating temperatures alternatives are needed for this critical tribological interface. This paper describes the development of a cost effective ID grinding technique for machining the bores of plasma sprayed diesel engine cylinder liners.

Performance of Organic Acid Based Coolants in Heavy Duty Applications

Coolant formulations based on organic acid corrosion inhibitor technology have been tested in over 180 heavy duty engines for a total of more than 50 million kilometers. This testing has been used to document long life coolant performance in various engine types from four major engine manufacturers. Inspections of engines using organic acid based coolant (with no supplemental coolant additive) for up to 610,000 kilometers showed excellent protection of metal engine components. Improved protection was observed against cylinder liner, water pump, and aluminum spacer deck corrosion. In addition, data accumulated from this testing were used to develop depletion rate curves for long life coolant corrosion inhibitors, including tolyltriazole and nitrite. Nitrite was observed to deplete less rapidly in long life coolants than in conventional formulations.

A Bench Test Procedure for Evaluating the Cylinder Liner Pitting Protection Performance of Engine Coolant Additives for Heavy Duty Diesel Engine Applications

Evaluations of the liner pitting protection performance provided by engine coolant corrosion inhibitors and supplemental coolant additives have presented many problems. Current practice involves the use of full scale engine tests to show that engine coolant inhibitors provide sufficient liner pitting protection. These are too time-consuming and expensive to use as the basis for industry-wide specifications. Ultrasonic vibratory test rigs have been used for screening purposes in individual labs, but these have suffered from poor reproducibility and insufficient additive differentiation. A new test procedure has been developed that reduces these problems. The new procedure compares candidate formulations against a good and bad reference fluid to reduce the concern for problems with calibration and equipment variability. Cast iron test coupons with well-defined microstructure and processing requirements significantly reduce test variability.

Development of a Fiber Reinforced Aluminum Piston for Heavy Duty Diesel Engines

This paper discusses a joint customer-supplier program intended to further develop the ability to design and apply aluminum alloy pistons selectively reinforced with ceramic fibers for heavy duty diesel engines. The approach begins with a comprehensive mechanical properties evaluation of base and reinforced material. The results demonstrated significant fatigue strength improvement due to fiber reinforcement, specially at temperatures greater than 300°C. A simplified numerical analysis is performed to predict the temperature and fatigue factor values at the combustion bowl area for conventional and reinforced aluminum piston designs for a 6.6 liter engine. It concludes that reinforced piston have a life expectation longer than conventional aluminum piston. Structural engine tests under severe conditions of specific power and peak cylinder pressure were used to confirm the results of the cyclic properties evaluation and numerical analysis.

Nonlinear Finite Element Analysis of Diesel Engine Cylinder Head Gasket Joints

A nonlinear, three-dimensional finite element analysis of the cylinder head gasket joint has been developed to allow accurate prediction of global and local joint behavior during engine operation. Nonlinear material properties and load cases that simulate full cycle engine operation are the analysis foundation. The three-dimensional, nonlinear, full-cycle simulation accurately predicts cylinder head gasket joint response to assembly, thermal, and cylinder pressure loading. Predictions correlate well with measured engine test data. Analysis results include local pressure distribution and global load splits. Insight into joint loading and an improved understanding of overall joint behavior provide the basis for informed design and development decisions.

Application of Catalytic Converters to the Caterpillar 785 Off-Highway Truck

Catalytic converters have been developed to reduce diesel engine emissions to aid in meeting the 1994 EPA on-highway standards for heavy duty (above 8,500 pound gross vehicle weight) trucks. As converters are made available for on-highway applications, questions inevitably arise as to their applicability to larger off-highway equipment. This paper covers the application of catalytic converters to a Caterpillar 785 off-highway truck operating in a diamond mine in Siberia. Targeted emissions for this application were unburned hydrocarbons (HC) (especially aldehydes), and carbon monoxide (CO). Experience from the on-highway converter development indicated oxidation catalysts could reduce these emissions. This paper addresses the development and selection of a catalytic converter for the 785 truck. Tradeoffs of vehicle modifications vs. catalytic converter performance and design are discussed.

Numerical Simulation of Quenching Process at Caterpillar

Caterpillar uses heat treatment to enhance the properties of a significant number of parts. Traditional heat treat process optimization is both time consuming and expensive when done by empirical methods. This paper describes a computer simulation of the heat treatment process, developed by Caterpillar, based upon finite element analysis. This approach combines thermal, microstructural, and stress analysis to accurately model material transformation during quenching. Examples are presented to illustrate the program.

Catalytic converters have become a viable aftertreatment system for reducing emissions from on-highway diesel engines. This paper addresses the development and production qualification of a catalytic converter. The testing programs that were utilized to qualify the converter system for production included emissions performance, emissions durability, physical durability, and field test programs. This paper reports on the specific tests that were utilized for the emissions performance and emissions durability testing programs. An explanation on the development of an accelerated durability test program is also included. The physical durability section of the paper discusses the development and execution of laboratory bench tests to insure the catalytic converter/muffler maintains acceptable physical integrity.

Frictional Performance Test for Transmission and Drive Train Oils

Lubricating oil affects the performance of friction materials in transmission, steering and brake systems. The TO-2 Test measured friction retention characteristics of lubricating oils used with sintered bronze friction discs. This paper introduces a new friction performance test for drive train lubricants that will be used to support Caterpillar's new transmission and drive train fluid requirements, TO-4, which measures static and dynamic friction, wear, and energy capacity for six friction materials, and replaces the TO-2 test. The new test device to be introduced is an oil cooled, single-faced clutch in the Link Engineering Co. M1158 Oil/Friction Test Machine.

Payload Measurement System on Off-Highway Trucks for Mine Applications

The need to accurately measure and record the payload of large off-highway mining trucks was identified by The Broken Hill Proprietary Co. Ltd. (BHP). In response. Caterpillar designed and developed a system to fufill that need. The payload carried by mine haul trucks has a strong influence on production rates and costs. The system developed should enable payloads to be much better controlled than has been previously possible. The system also provides a number of mine management features. The development of the system is described from the concept stage to the production stage. Final production capabilities of the microprocessor based system are described. Payload measurement capabilities, diagnostic capabilities, data storage, and data extraction methods are discussed.
